Introduction

The automotive sector is demanding faster, more flexible interior modifications to keep pace with new digital systems and customized driver controls. The challenge in this project was to integrate a large, new display and switchboard into an existing vehicle dashboard design. Standard tooling and manufacturing methods were too slow and costly for a customized, low-volume development project. The problem required a solution that could accurately reverse-engineer the existing cockpit geometry and rapidly develop high-precision digital design files.

Problem Statement

  • Integrating a new, non-standard screen and switch panel into an existing dashboard frame.

  • Ensuring the new components fit perfectly into the complex, organic geometry of the original dashboard.

  • The need for rapid iteration and manufacturing flexibility during the development phase.

  • Requirement for a high-strength, thermally stable material for testing and potential low-volume end-use.

3DX Digital Engineering Solution

3DX delivered a complete digital design package by combining high-resolution 3D scanning and advanced reverse engineering software, resulting in a CAD model of the modified dashboard section that was digitally perfected and ready for immediate manufacturing.

Process

1. 3D Scanning and Data Acquisition (Reverse Engineering Input)

  • 3D Scanning: The existing dashboard section and the individual new components (screen and switchboard) were 3D scanned on-site using Shining 3D scanners.

  • Accurate Geometry Data: This process captured the complex, critical surfaces and mounting points of the old dashboard, ensuring highly accurate data for reverse engineering and digital modification.

2. Digital Design & Optimization (CAD Output)

  • Product Design: Following the acquisition of 3D scan data and its exportation in STL format, the files were loaded into Geomagic Design X to facilitate the reverse engineering and design of the new dashboard.

  • Master Reference Model: We reverse-engineered a master reference model from the original dashboard’s 3D scan data, accurately capturing its critical surfaces and mounting points. This allowed us to precisely position the new components according to strict customer requirements for seamless, flush integration.

  • Final Design Handover: The modified dashboard design was finalized in Fusion 360, with specific cutouts and mounting features engineered to hold the new display and auxiliary switches securely. The client received the final, validated CAD files (STL/STEP) ready for their chosen manufacturing method.

3. Digital Validation & Design Sign-off

  • Digital Fitment Check: The final 3D model was validated digitally against the original car geometry to ensure perfect, non-intrusive fitment into the car’s existing structure and clearance for internal components.

  • Design Sign-off: The component design was finalized and delivered to the client, ensuring the new screen and switchboard accommodated all required ergonomic and visual specifications, ready for the manufacturing stage.

Please note that while some file types will upload successfully, others may not be used to submit an order on our platform. We suggest you refer to the above lists to avoid any upload failures. 3DX does not accept drawing files (except when accompanied by a CAD file), or IGES and F3D files. Below is a list of exceptional file types and in what instances they can be used to place an order with 3DX: 3DX cannot currently quote or make parts based on assembly files. If you are interested in ordering an assembly, each part will need to have its own CAD file.

However, if you are uploading your Bill Of Material for production, 3DX will accept assembly files as supplementary information. Common assembly file types are .sldasm, .asm, .iam, and .catproduct. The only time you may upload a drawing file is when it's in conjunction with a CAD file, and it must be in PDF format. We do not accept .slddrw, .dxf, or .catdrawing files. We also cannot quote a project based on a drawing alone.
